When Caterham committed to Dartford X, it marked a once-in-a-generation transformation, uniting every part of its business under one roof for the first time in its history.

The new 54,000 sq ft facility promised scale, efficiency and a dramatic increase in output for Caterham, but it also needed to preserve the brand’s legacy; this was more than just a space to build ‘the Seven’, it had to build upon seven-decades of history.

Workshop Challenges at the Previous Facility

Caterham’s heritage stretches back to the 1950s, when the company began its journey with the iconic Lotus Seven. More than 65 years later, the Seven remains a celebrated sports car built by hand with Colin Chapman’s original ‘fit for purpose’ philosophy at its core.

Yet the facilities at Kennet Road, the charming but cramped 1960s buildings, had begun restricting the business. Low ceilings, poor lighting and limited space created operational bottlenecks that made it increasingly difficult for Caterham to meet growing global demand.

Dartford X offered a blank canvas. A vast, modern building where the company could finally consolidate operations, improve efficiency and increase production. But that opportunity came with significant risk. A space this large, if poorly planned, could disrupt established methods, affect productivity and dilute the unique culture that defines Caterham.

Caterham needed a partner who not only understood workshop design, but understood them.

Caterham’s new facility boasted an impressive specification, making it one of the leading manufacturing facilities in the UK, specified and designed to a global-leading standard:

A Collaborative Approach

Dura approached the workshop design as it does every project: understanding Caterham’s processes and people. Not just how the cars are built, but how each team works, communicates and moves.

Every department contributed to the development of the plan. With their insight, Dura’s designers created a bespoke workshop layout supported by detailed CAD drawings and photorealistic renders, enabling Caterham to make confident, informed decisions quickly.

Speed was essential for this project as, just six months after the first meeting, the first cars were due to be produced at the new facility. Following design sign off, the 50-bay workshop went into production and, just four weeks after Dura’s installation team arrived on site, the entire workshop was completed, with the team working seamlessly alongside other trades.

The transformation is extraordinary. Dartford X is now one of the UK’s leading niche-manufacturing facilities, a space that respects Caterham’s history while unlocking substantial future potential.

Where technicians once brought their own toolboxes – with differing sizes, shapes and colours creating inconsistency and limiting space – there is now equal access to storage, tools and working room, bringing consistency throughout the business. Production capacity has increased by 50%, enabled by the fully equipped, uniform work bays for every technician.

But this is more than simply increasing output. Efficiency has improved dramatically, with significant reductions in wasted motion and parts retrieval, enabling teams to work faster and with greater confidence. Morale and collaboration have also strengthened, driven by an organised, unified environment that makes daily tasks smoother and more enjoyable.
